Sustainability in custom packaging is less about a single “green” label and more about measurable choices across material, size, ink, and logistics. Eco-conscious US brands can improve impact without giving up the presentation standards their customers expect.

Right-size the dieline first

Oversized boxes waste fiber and void fill. Tight dielines cut freight emissions and material use while reducing damage from product shift. Start with accurate product dimensions and add only the clearance required for inserts and handling.

Material paths that scale

  • Recyclable paperboard and corrugated — Widely accepted in municipal recycling where plastic films are not.
  • High recycled content boards — Ask for post-consumer percentage and whether food-contact rules apply.
  • Kraft uncoated stocks — Signal sustainability visually; pair with soy- or water-based inks.
  • Mono-material structures — Simpler recycling streams than mixed plastic laminates when film lamination can be avoided.

Inks, coatings, and embellishment trade-offs

Metallic foils and certain laminates improve aesthetics but can complicate recycling. If sustainability is a core brand pillar, prioritize embossing, single-color foil accents, or spot varnish on recyclable substrates. Request documentation from suppliers when making retailer or ESG disclosures.

Replacing plastic inserts

Molded pulp, honeycomb paper, and die-cut corrugated inserts protect fragile goods without styrofoam. They nest flat for storage and communicate a deliberate shift to paper-based protection.

Communicate honestly on-pack

Icons and claims should match the actual structure. “Widely recyclable” differs from “industrially compostable.” Your legal and marketing teams should review customer-facing sustainability copy before print approval.
